What makes ethanol plant structures different

We have built the structural steel for ethanol plants in Chhattisgarh, Maharashtra and Gujarat, from 125 KLPD up to 200 KLPD. They are not simply industrial sheds with equipment in them. A few things make them their own kind of job.

Height concentrated in a small plan area

Distillation columns are tall and slender, and the structure around them has to reach the same height while carrying access platforms at many levels. You end up with a frame that is far taller than it is wide, braced hard, with most of the steel in columns and bracing rather than in floor beams.

That geometry drives the erection sequence. You cannot simply build floor by floor and hope the crane reaches. Lift heights and crane positions have to be planned before the first column goes up, because once the frame is standing there is very little room left to move a machine.

Everything is connected to equipment

In a warehouse, the steel holds up a roof. In an ethanol plant, the steel holds up fermenters, columns, evaporators, heat exchangers and the pipe racks between them. Every platform level exists because a valve, a manhole or an instrument has to be reached.

This means the structural work cannot be finished in isolation and handed over. It has to be sequenced with the mechanical erection, and the two crews are on the same steel at the same time. Coordination is a bigger part of the job than most tonnage figures suggest.

Vibration, heat and spillage

Fermentation and distillation equipment vibrates and runs hot, and the process itself is wet and mildly corrosive. Connections take more fatigue than they would in a building. Priming and protection at site matter more, because a member that sits primed for months in a humid plant yard before erection will not look the way it did leaving the shop.

Working alongside a running plant

Expansions are the hardest version. When a plant is adding a second unit next to a running one, hot work permits, restricted crane slew, night shifts and shutdown windows all shape the programme. Our crews on the Raigarh and Latur jobs worked to exactly those constraints, in crews of twenty-five to forty men, and the plan was built around the plant's operating schedule rather than the other way round.
